Phase I: From Design Files to Bare PCB Fabrication

(PCB Prototyping, DFM Review, PCB Manufacturing)

Every successful device begins with a robust and manufacturable PCB. Before PCB prototyping, our PCBONLINE engineering team has a professional DFM & DFA engineering review.

Our engineering team performs a comprehensive review of all design files, including:

  • Stackup information
  • Drill files
  • BOM (bill of materials)
  • Pick-and-place data

During this stage, we identify issues such as incorrect clearances or insufficient creepage, stackup inconsistencies, impedance mismatch risks, and via-in-pad or BGA pad design errors.

Phase II: Component Procurement and Inventory Management

Every incoming component undergoes strict inspection, including visual and microscopic inspection, electrical verification, and batch traceability.

For the ICs and critical parts, we also have an X-ray inspection of every tray and reel.

Our components are stored under humidity-controlled and temperature-monitored environments with proper MSL (Moisture Sensitivity Level) management. Phase III: Precision PCB Assembly (SMT, THT, PCBA Inspections)

Once PCBs and components are prepared, the PCB assembly process begins, where precision is crucial. The PCBA processes include:

  • Automated solder paste printing: High-accuracy stencil printers apply solder paste exactly where required, ensuring consistent deposits for fine-pitch components.
  • High-speed pick-and-place assembly: Our SMT lines place 01005/0201 passives, fine-pitch QFN, LGA, CSP, BGAs, and micro-BGAs, etc. Each of our four SMT lines supports mounting up to 376 SMDs per PCB.
  • Dual AOI systems: Before and after reflow soldering, each of our SMT lines is equipped with dual automated optical inspection systems, preventing and ensuring soldering quality.
  • Reflow soldering: PCBs pass through multi-zone reflow ovens with optimized thermal profiles to create strong, reliable solder joints without damaging sensitive ICs.
  • Through-hole assembly (THT): When mechanical strength is required, we have THT assembly by inserting the leads of the THT component through the PCB holes and wave soldering. At PCBONLINE, we also offer selective soldering as an alternative to wave soldering for reducing thermal shocks.
  • X-ray inspection and first article inspection: For PCBA with hidden-joint components like BGAs, we have an X-ray inspection to ensure the hidden-joint connection. For every PCB assembly project, before moving to mass production, we verify the PCBA sample performs well by inspecting every component value within allowed tolerances.

Phase IV: Testing, Firmware, Value-Added Services, and Box-Build

Before this stage, we have completed the custom test fixture design and have them manufactured by the jig factories we maintain cooperation with. Then, we have electrical testing, including in-circuit test for connectivity and component validation, PCBA functional test, and burn-in test.

If your PCBA contains ICs, we can have firmware programming. We program and configure Microcontrollers (MCUs), memory chips, and communication modules.
