When you think of electronics manufacturing, the focus often falls on PCB fabrication and PCB assembly. However, for terminal companies, solution companies, product companies, and business makers, an assembled circuit board assembly (PCBA) is not enough, as they need complete, ready-to-ship electronic products to launch to market. The final stage of electronics manufacturing is known as box-build assembly, or system integration.

The box-build assembly process involves installing the PCBA and internal mechanical parts into the enclosure and integrating the wiring harnesses with accessory connectors and screws. However, where to get the PCBA, custom enclosure, internal mechanical parts, wiring harnesses, and accessories?

The Box-build assembly services are more critical than ever, enabling electronics companies to accelerate time-to-market, cut costs, and ensure consistent product quality. PCBONLINE, a one-stop OEM PCBA manufacturer, provides box-build assembly services, system-level testing, PCBA, wiring harnesses, enclosures, and all the internal and external accessories required by the box-build assembly process.

What to Prepare for PCB Box-build Assembly

box build assembly

To complete the box-build assembly process, the following are prepared:

  • Printed circuit board assembled with components (PCBA). A PCBA with all required components plays the electrical functions of the final device. PCBA manufacturing requires bare PCB fabrication, component sourcing, and the PCB assembly process. PCBA manufacturing with component sourcing takes the largest portion of the box-build assembly service total cost.
  • Custom enclosures. Since the PCBs are custom designed and assembled, the enclosure housing the PCBA matching its size and height is also customized. Custom molds for fabricating the enclosure are required, so the molding fee is also included in the total price of box-build assembly service.
  • Wiring harnesses. Wiring harnesses connect the PCBA and the external accessory connector and pass through the hole of the enclosure. Custom or standard wiring cables? It depends on the total power of the PCBA. Most applications use standard wiring harnesses.
  • Internal mechanical parts. Inside the enclosure, the PCBA system is the most important part, but it needs mechanical parts to protect it from vibrations and stabilize it firmly inside the housing. So plastic brackets, insulation films, mechanical connection parts, support standoffs, and screws are required.
  • Accessory connectors. Outside the enclosure, the stretching end of the wiring cable connects to an accessory connector. Most box-builds also use standard connectors, but high-power applications require custom accessory connectors and wiring cables. For example, the below 5-pin prong connector customized for a 24 kW high-power AI server!

But the thing is: who will prepare the PCBAs, enclosures, wiring harnesses, mechanical parts, and external connectors for the box-build assembly process?

Of course, you can separate the PCBs, components, PCBAs, enclosures, mechanical parts, and wiring harnesses and connectors to different manufacturers and suppliers. But why don't you deliver all of them to a turnkey PCB box-assembly manufacturer? It saves time and energy, reduces hands-off, and solves technical issues efficiently.

PCB Box-Build Assembly Process

Box-build assembly is not simply placing a PCBA into a housing. It is a systematic process, including engineering validation, prototyping, procurement, mass assembly, and quality testing.

Here's the complete box-build assembly process followed at PCBONLINE:

1. DFM (Design for Manufacturability) by PCBONLINE

Before tooling or manufacturing begins, PCBONLINE provides free DFM analysis. For the enclosure, we check whether the enclosure design is manufacturable, confirm the compatibility with the PCBA layout, and suggest improvements to reduce cost, improve reliability, and simplify assembly.

PCB design

Besides, our engineers assist in reviewing the whole design. We check Gerber, drill files, BOM (Bill of Materials), assembly 3D drawing, test files, and enclosure design, ensuring:

  • component pad pattern and orientation match the BOM and assembly 3D drawing
  • test points are designed on the PCB properly for electrical testing
  • PCBA design meets the requirements of the PCB manufacturing, testing, and assembly process without rework or quality risks
  • all components on the BOM are available to procure timely
  • the enclosure and the PCBA fit while supporting ventilation, connectors, displays, and user interfaces.
  • foresee potential risks during PCB manufacturing and assembly, testing, IC programming, and solve them before production
  • foresee jig/molding requirements for the SMT stencil and custom enclosure, mechanical parts, wiring harnesses, and accessory connector

2. PCB prototype and assembly + mold/jig manufacturing for custom enclosures/mechanical parts/accesory connector

The components for PCB prototype assembly are in very small quantities, so we can buy them almost immediately. We have PCB prototyping and assembly efficiently with a quick turnaround. For quality consistency, the production lines for PCB prototyping and assembly are the same as bulk production.

PCBA manufacturing

We complete manufacturing, testing, and value-added processes with the same conditions and standards as bulk production. Including the PCBA first-article inspection, functional testing, conformal coating, IC programming, and aging testing.

We design the SMT stencil and source the stencil manufacturing. When PCB prototyping finishes, the SMT stencil is also made.

Our engineering team maintains tight communication with our professional jig/mold partners. The molds and jigs customized for enclosures, mechanical parts, cable harnesses, accessory connectors, and PCBA in-circuit testing are designed in cooperation and manufactured by the partners.

3. Sampling for the enclosure, mechanical parts, wiring harness, and accessory connector

box-build assembly sampling

With the molds, our enclosure partners manufacture the samples of the enclosure, mechanical parts, wiring harness, and accessory connector. The enclosures can be injection-molded plastics, CNC-machined metal housings, and waterproof casings for outdoor or industrial use.

4. Sample box-build assembly and system-level testing

The external connector is installed with the wiring harness for power from the municipal electricity. At the turnkey PCB assembly factory of PCBONLINE in Shenzhen, all the samples of the enclosure, mechanical parts, wiring harness, and accessory connector, and the PCBA prototype are ready for sample product box-build assembly. We install the mechanical parts, the harnesses, and the PCBA into the enclosure. We also label and package them according to our OEM customers' requirements.

box-build system-level testing

System-level testing is performed to validate the fit, mechanical integrity, and electrical performance. It also includes any user interface verification. Adjustments can still be made at this stage to optimize design and performance.

The final electronic products are then securely packaged with user manuals.

5. Certifications and small-run production

Our OEM customers need to get the market's certifications for their finished products. We will assist our customers in finding the laboratories and organizations that have qualifications for giving certification.

ISO 9001 2015

As for the PCB and PCBA, there's no need for our customers to get certifications. We are certified with ISO and mainstream international quality management systems, including ISO 9001:2015, ISO14001:2015, IATF 16949:2016, REACH (EC 1907/2006), RoHS (Directive 2002/95/EC), and UL. Our PCB acceptance standards are IPC-A-600 Class 2 and 3, and PCBA acceptance standards IPC-A-610 Class 2 and 3.

Usually, our OEM customers will place a small-run box-build assembly production order after the successful sampling to launch the market. If the market feedback meets their expectations, they will go to the bulk production stage with us.

6. Batch component procurement and PCBA manufacturing

custom wiring harness

Bulk procurement reduces the unit cost. PCBONLINE sources all required electronic components from the same authoritative channels and bears the quality responsibility. Besides, enclosures, cables, harnesses, connectors, displays, fans, seals, and accessory connectors are sourced from the same partners. Our supply chain ensures stable quality and competitive pricing.

Simultaneously, our PCB manufacturing bases and turnkey PCB assembly factory fabricate and assemble the PCBs.

7. Box-build assembly bulk production

Same as small-run production, PCB box-build assembly bulk production is completed at PCBONLINE's turnkey PCBA factory. Our turnkey PCBA factory runs 2-shift work to complete manufacturing tasks, ensuring every unit is mechanically robust and electrically reliable.
